Structural vs. Roll-Formed Pallet Rack: How to Choose

Almost every pallet racking quote you receive will be roll-formed, and almost every quote that comes in high will be structural. That is the whole comparison in one sentence, and it is also why the decision gets made badly. Structural gets treated as the premium option and roll-formed as the budget one, when in practice they solve different problems and the expensive mistake runs in both directions.
We design, source, and install both. We anchor them the same way, engineer them to the same standard, and stamp the drawings either way. What follows is how we actually decide.
What roll-formed rack is
Roll-formed rack is made from flat sheet steel shaped cold through a series of rollers. The upright columns come out as closed or partly closed profiles punched with slots up their height. The beams come out as closed tubular sections, most commonly a step beam with a step formed at the top edge so wire decking or pallet supports sit flush with the beam top. The box beam, a closed rectangular section without the step, takes over where a pair has to carry more.
The connection is what people actually mean when they say roll-formed. The beam ends in a connector with tabs that drop into the punched slots and seat under load, held by a safety clip so an upward forklift strike cannot lift the beam back out. No bolts at the joint. That is the teardrop profile, and it is the North American default for selective pallet racking.
What structural rack is
Structural rack is fabricated from hot-rolled structural steel sections, the same family of shapes used in building framing. Uprights are typically channel or C-sections. Beams are typically structural channel, commonly C3 or C4, meaning 3-inch or 4-inch hot-rolled channel sections with an open C-profile rather than a closed tube.
The beams bolt to the upright. That single difference drives most of what follows: it is stronger at the joint, slower to install, and slower to change.

Impact resistance is the real argument
This is the difference that shows up in a maintenance budget rather than on a spec sheet.
A roll-formed upright is a thin section doing a lot of structural work. Hit it with a loaded forklift and it dents, and a dent in a column is not cosmetic: it changes the effective cross-section and the column no longer carries what the load chart says it carries. A structural section has more material in the same place and takes the same hit with less permanent deformation.
Grocery distribution is the textbook case. Low margins push operations toward speed over precision, racks get hit constantly, and a building running roll-formed beams in that environment ends up replacing them. That is a real cost, and it is the one most often left out of the comparison.
It is also worth saying plainly that impact resistance is a spectrum, not a switch. Column protectors and end-of-aisle guards are the cheaper half of the same trade, and they are frequently the right answer on a roll-formed system in a moderately busy aisle. Structural rack is what you specify when protection alone is not going to keep up.
Capacity per pound of steel
The claim that structural rack is "stronger" is true in a specific and limited sense: in the same frame depth, upright height, and beam span, a structural bay normally rates higher, because there is more steel in it and hot-rolled shapes resist local buckling better.
Pound for pound the picture is less lopsided. Cold forming lets a designer put steel exactly where bending stress is highest, which is why a roll-formed section is efficient for its weight. Roll-formed selective rack routinely runs 1,000 to 30,000+ lbs per bay depending on the upright and beam configuration, and step beams handle most distribution loads up to 8,000 lb per pair.
The number that actually decides this is capacity at your span, not capacity in general. Beam capacity falls non-linearly as span grows: doubling the span more than halves what the beam carries, because bending stress grows faster than the load. A beam rated for 6,500 lb at 96 inches might rate 4,000 lb at 144 inches. If your loads sit close to the limit at the bay width you need, that is the moment to price structural rather than assuming a heavier roll-formed beam will close the gap. Install time and reconfigurability
Boltless connections go together quickly. Beams seat in the slot, a clip goes on each end, and the crew moves to the next bay. Structural systems are bolted at every beam-to-column connection, which adds labor at every level of every bay and compounds across a large system. On a schedule where a lease has started and product is already on the way, that difference is often what decides the specification.
Reconfigurability runs the same direction and matters for longer. On roll-formed rack, moving a beam level is a mallet and a fresh safety clip. On structural, it is a bolted connection to break and remake. If your product profile changes with the season or the client, that is not a small operational difference. One caution that applies either way: rated capacity depends on beam spacing, so a re-pitch means re-rating the bay and updating the load sign, not just moving steel.
Cold storage and wash-down
This is the clearest case for structural, and it has nothing to do with capacity.
The open C-profile of a structural beam lets condensation and wash-down water drain through and dry. The closed tube of a roll-formed beam can trap moisture and corrode from the inside out, which is the failure mode you do not see coming because the outside still looks fine. Structural sections also absorb forklift impact better, which matters in the tight, low-visibility aisles of a freezer.
Roll-formed rack is lighter and less expensive and still fits many cooler applications, especially with a galvanized finish. What actually drives the cost difference
Structural costs more per pallet position, and it is worth understanding why, because the reasons are not all steel.
- Weight. More steel per member, and structural steel costs more per pound than sheet.
- Freight. A heavier system is more trucks, and freight is a real line on a racking quote.
- Install labor. Bolted connections at every level take longer than clipped ones.
- Engineering and permitting. The same either way in principle, though seismic anchorage calculations on a heavier system are their own exercise.
What belongs on the other side of that ledger is what the system avoids. Hybrid and mixed systems
Not every building has to choose one for everything.
Mixed systems exist, and the most common version puts structural uprights where impact happens and keeps roll-formed beams above, on the logic that the column is what a forklift hits and the beam is what carries the load. The reverse also turns up: roll-formed uprights with structural beams, where the load case is the constraint rather than the traffic.
Both are design decisions made on stamped drawings, not substitutions made in a parts list. A roll-formed beam connector is engineered for a specific punched column, so the compatibility question has to be answered by an engineer before anything is ordered. A more common and simpler hybrid is by zone: structural in the freezer or the dock-adjacent aisles, roll-formed through the rest of the building.
How to decide
Work through these in order. The first one that applies usually settles it.
- Is it a freezer, cooler, or wash-down area? Specify structural, or price it honestly against a galvanized roll-formed alternative before ruling it out.
- Do your aisles take routine forklift contact? Not the occasional bump, but contact as a normal part of the day. If yes, price structural against roll-formed plus a full protection package.
- Do your loads sit close to the beam rating at the bay width you need? Check capacity at your span, not in general. If it is tight, structural.
- Does the building get re-slotted often? If beam levels move several times a year, boltless reconfigurability is worth real money.
- Is the schedule the constraint? Roll-formed installs faster.
- None of the above? Roll-formed teardrop is almost certainly the right buy, and the money saved is better spent on rack protection, decking, and a proper inspection program.
Making the call
Neither system is better. Structural buys impact tolerance, capacity in a tight footprint, and a profile that survives moisture. Roll-formed buys speed and the ability to change the building later without a crew and a wrench. Most warehouses in this country run roll-formed, and most of them are right to.

When should I use structural pallet rack?
Three conditions, and any one of them is usually enough. Freezers, coolers, and wash-down areas, where the open C-profile of a structural beam lets condensation drain and dry instead of trapping moisture inside a closed tube. Aisles where forklift contact is routine rather than occasional, because the heavier section absorbs impact that leaves a roll-formed beam bent. And very heavy or concentrated loads that push past what a roll-formed beam pair is rated to carry at the span you need. Outside those, roll-formed is usually the better buy.
Is roll-formed pallet rack the same as teardrop rack?
Close, but they describe different things. Roll-formed describes how the steel is made: cold-formed from sheet rather than hot-rolled. Teardrop describes the connector: a teardrop-shaped slot punched up the upright column and a beam end connector with matching tabs that drop into it. Almost all roll-formed rack sold in North America uses a teardrop or teardrop-style connector, which is why the two words get used interchangeably. Can you mix structural and roll-formed rack in one system?
Sometimes, with engineering, and not casually.
